How to Reduce CNC Machining Costs: 10 Practical DFM Tips for Engineers

1. Avoid Deep Pockets and Narrow Cavities

Tools have limited reach. Deep pockets (more than 4x the tool diameter) require specialized long-reach tools that are prone to vibration (chatter) and breakage.

*The Fix: Keep the depth-to-width ratio of any cavity under 3:1 whenever possible.

2. Standardize Internal Corner Radii

Sharp 90-degree internal corners are impossible to machine with a rotating round tool. If you design a corner with a 5mm radius, the tool must stop and turn.

*The Fix: Use a radius slightly larger than the tool (e.g., 5.5mm for a 10mm cutter). This allows the tool to move fluidly, reducing machining time and tool wear.

3. Design for Standard Drill Sizes

Custom hole diameters require custom reamers or boring tools.

*The Fix: Stick to standard metric (or imperial) drill sizes. This avoids "tool change" delays and the high cost of custom-ground tooling.

4. Limit Tight Tolerances to Critical Features

Not every surface needs a ±0.005mm tolerance. Over-specifying tolerances forces the machinist to slow down and perform multiple finishing passes or even secondary grinding.

*The Fix: Only apply high-precision tolerances to mating surfaces or critical functional areas. Use standard tolerances ±0.1mm for the rest.

5. Simplify Threaded Holes

Deep threaded holes do not provide extra strength; most of the load is carried by the first few threads. Tapping deep holes significantly increases the risk of tap breakage.

*The Fix: Limit thread depth to a maximum of 3x the hole diameter.

6. Minimize Setup Changes (The "One-Hit" Rule)

Every time a machinist has to manually flip or rotate your part to a new orientation, the cost jumps.

*The Fix: Design parts that can be machined in as few setups as possible—ideally in a single orientation. If a part is too complex, consider splitting it into two simpler components that can be bolted together.

7. Avoid Thin Walls

Thin walls (under 0.8mm for metals, 1.5mm for plastics) are unstable during machining. They vibrate and deform under the pressure of the cutting tool, leading to poor surface finishes or scrapped parts.

*The Fix: Maintain a minimum wall thickness to ensure structural rigidity during the "subtractive" process.

8. Choose Machinable Materials

Material cost is one thing; "machinability" is another. Titanium is much more expensive to process than Aluminum 6061 because it wears out tools faster and requires slower feed rates.

*The Fix: If the application allows, opt for Aluminum 6061 or Brass over Stainless Steel or specialty alloys to cut machining time in half.


9. Eliminate Tiny Text or Intricate Logos

Engraving small text with a tiny ball-nose mill is time-consuming and expensive.

*The Fix: If branding is required, consider silk-screening or laser engraving after machining. If you must machine it, use recessed (engraved) text rather than raised (embossed) text.

10. Design for High-Volume Material Removal

Removing 90% of a block of metal to get a thin, spindly part is inefficient.

*The Fix: Evaluate if the part can be redesigned to use a standard-sized plate or bar stock as the starting point, minimizing the "Buy-to-Fly" ratio.
